Manufacturing a high-performance orthotic insole is an exercise in precision. When bonding dissimilar materials like TPU (Thermoplastic Polyurethane) and CR (Chloroprene Rubber), even the smallest oversight in the lamination process can lead to aesthetic flaws or structural failure.
At Aybroad, we believe in technical transparency. Recently, we have been optimizing our lamination line to solve two of the most common challenges in the industry: interstitial air bubbles and adhesive show-through.
Eliminating the "Bubble" Challenge
TPU films are often coated with anti-blocking agents or silicone-based release liners by the raw material manufacturer to prevent sticking during transport. However, these coatings can interfere with adhesive wetting.
Our current optimization process involves a two-step approach:

Surface Activation: Utilizing mild, specialized solvents to clean the bonding surface of the TPU, ensuring the adhesive can create a molecular bond without air gaps.

Controlled Pre-Lamination: We are exploring "closed-loop" rolling, where layers are pressed under vacuum-like conditions before the final coating is applied, locking out air from the start.
Solving the "White Show-Through" in Dark Materials
A common aesthetic complaint in high-end black safety insoles is the appearance of white glue residue or "frosting" through the semi-transparent TPU shell. To solve this, Aybroad is transitioning to darker hot-melt adhesives and black-pigmented PU glues.
By matching the color of the bonding agent to the dark CR and TPU chassis, we eliminate visual interference. This results in a seamless, "stealth" look that reflects the premium quality of the footwear brand.
